Acrylic is one of the most versatile materials for laser work. It cuts with polished edges, engraves with a beautiful frosted effect, and comes in a huge range of colors and finishes. From keychains to LED-lit signs, acrylic opens up project possibilities that wood can't match.
Cast vs. Extruded Acrylic: Why It Matters
This is the single most important thing to understand about acrylic for laser work. There are two manufacturing processes, and they produce very different results:
Cast Acrylic (Recommended)
Cast acrylic is poured into molds and cured slowly. For laser work, it's superior in every way:
- Engraves with a bright white frosted appearance that catches light beautifully
- Cuts with flame-polished, glass-clear edges
- Produces less toxic fumes during cutting
- Available in a wider range of colors and specialty finishes (fluorescent, mirrored, etc.)
Extruded Acrylic
Extruded acrylic is pushed through a die like pasta. It's cheaper but:
- Engraving produces a dull, translucent mark instead of bright white
- Cut edges tend to be rougher
- More likely to melt and gum up during cutting
Bottom line: Always buy cast acrylic for laser projects. It costs a bit more but the difference in results is enormous.
Safety First
Acrylic cutting and engraving is generally safe, but follow these precautions:
- Good ventilation is essential — Acrylic fumes aren't as toxic as some plastics, but they're still irritating. Always use proper exhaust.
- Never laser PVC or polycarbonate — They look similar to acrylic but release extremely toxic gases. Always verify your material.
- Watch for flames — Acrylic is flammable. Never leave your laser unattended while cutting acrylic. Have a fire extinguisher nearby.
- Keep masking on during cutting — The protective film on acrylic sheets prevents surface damage from smoke and debris.
Recommended Settings
Starting settings for cast acrylic on a typical CO2 laser (40W):
| Operation | Thickness | Speed | Power | Passes |
|---|---|---|---|---|
| Engrave | Any | 300 mm/s | 20-40% | 1 |
| Cut | 1/8" (3mm) | 8-12 mm/s | 60-80% | 1 |
| Cut | 1/4" (6mm) | 4-8 mm/s | 80-100% | 1-2 |
| Score | Any | 100 mm/s | 15-25% | 1 |
Note for diode laser users: Most diode lasers (10W-20W) can engrave acrylic but struggle to cut it cleanly. CO2 lasers are recommended for acrylic cutting. If your diode laser has IR capability, it may cut dark-colored acrylics.
Beginner Project Ideas
Keychains
Cut small shapes from 1/8" acrylic and engrave designs on one side. Drill or laser-cut a small hole for a keyring. Clear acrylic with frosted engravings looks particularly elegant. These are fast to make and sell well at craft fairs.
LED-Lit Acrylic Signs
Engrave a design on clear acrylic and mount it on an LED base. The light enters through the edge and illuminates the engraved areas, making them glow. Night lights, desk signs, and holiday decorations all work beautifully this way.
Ornaments
Cut ornament shapes from colored or clear acrylic and engrave names, dates, or designs. They're lightweight, durable, and won't break like glass ornaments.
Cake Toppers
Cut wedding or birthday cake toppers from acrylic. Use mirrored acrylic for an especially elegant look. Score lines can add decorative detail.
Earrings
Acrylic earrings are lightweight and come in every color imaginable. Cut shapes from thin acrylic (1/16" or 1/8") and add earring hardware. Translucent and fluorescent acrylics make especially eye-catching jewelry.
Tips for Great Acrylic Results
- Leave the masking on during cutting and engraving — Peel it off after for clean, smoke-free surfaces
- Use air assist for cutting — It clears fumes and prevents flaming
- For colored fills in engravings — Engrave your design, then fill the frosted areas with acrylic paint. Wipe excess off the flat surface with a damp cloth.
- Edge-light clear acrylic — Position LEDs along the bottom edge for the most even illumination of engraved areas
- Polish cut edges if needed — Cast acrylic usually has flame-polished edges from the laser, but you can further polish with a heat gun or flame for glass-like clarity
